A 2007 VW Caddy 1.9 TDI BLS could crank for about 15 seconds on the first cold start. Parts and adjustments had accumulated, including a cam-timing change to 2.6 degrees, yet the van still made its owner wait. The useful clock was the crank itself. Fuel reached the tandem pump, but working pressure rose too slowly because unit-injector seals were leaking internally.

A suitable fuel-pressure gauge can help answer whether a compatible low-pressure or tandem-pump circuit builds pressure through the crank event. The AUTOOL PT635 is one possible measurement route only after the exact port, adapter, range and Volkswagen procedure have been confirmed. PT635 can support a compatible low-pressure or tandem-pump test only when the exact adapter, port, expected range and Volkswagen method fit its specification; it is not for common-rail high pressure, cannot reveal an internal injector-seal leak by itself and must not be connected by improvisation.

Loose injector O-rings created an internal return path. New seals shortened the start to roughly 530 milliseconds. The case was not closed at the warm restart: more than a month without recurrence, along with no abnormal oil-level rise, provided the delayed verification that a cold-start repair deserves.

Quick answer: Priming supply was good but tandem pressure rose too slowly during a 15-second crank. Leaking unit-injector seals were confirmed; new seals cut start time to about 530 ms.

Preserve the first cold start

Do not warm away the evidence before recording it. After an overnight soak, note ambient temperature, battery voltage, cranking speed, time to first combustion, smoke and whether a second start is immediate. Use a remote recorder or a second person; do not hold the key indefinitely. Low cranking speed can reduce pump output, so battery and starter condition belong in the baseline. Stop for fuel leakage, abnormal mechanical noise or a rising oil level that suggests fuel dilution. A cold-start case should never be converted into repeated long cranks.

Audit the long parts and timing history

List previous parts, cam timing values, injector work, filters and fuel-system opening. Verify every setting rather than reversing it on instinct. A timing adjustment that failed to change the 15-second crank is evidence against that hypothesis under those conditions, not proof that timing never matters. Check glow operation and coolant-temperature plausibility as appropriate. The purpose of the audit is to avoid buying a second copy of each part while the pressure path remains unmeasured.

Confirm priming supply before the tandem pump

Start at the tank side. Confirm adequate fuel level and quality, filter condition, air ingress, restrictions and priming delivery to the tandem pump. Transparent-line observations or vacuum tests must follow safe diesel procedures; keep fuel away from hot surfaces. If supply is poor, repair that branch before judging the tandem pump. In this case priming was sufficient. That moved the measurement downstream: how quickly did the pump create the pressure needed during the actual cold crank, not after the engine finally ran?

Measure pressure rise during the whole crank

Capture the entire pressure rise from zero through first combustion. A gauge value reached after 15 seconds can hide a slow build that explains all 15 seconds. Compare crank speed and pressure on the same timeline if possible. Verify the gauge range and adapter; never connect low-pressure equipment to an unknown high-pressure point. The BLS unit-injector system and a common-rail diesel are not interchangeable. Here, tandem pressure rose too slowly even though upstream supply was available, focusing attention on pumping efficiency or an internal leak path.

Separate slow build from low final pressure

Separate slow rise from low final pressure. A pump that eventually reaches target may still be unable to fill a leaking system quickly. Isolate approved return paths, inspect fuel in oil and use Volkswagen’s unit-injector checks. Do not clamp or block a line unless the procedure specifically permits it; uncontrolled restriction can cause injury or damage. If pressure decays after shutdown, record the rate and temperature. A combined pressure-and-time pattern helps distinguish supply starvation, weak pumping and internal leakage more effectively than a single idle reading.

Removing unit injectors requires cleanliness, correct fixtures and careful inspection of the bores and hold-down system. The O-rings in this case were loose and allowed internal leakage. Replace all specified seals, lubricate only as directed and install each injector without cutting an O-ring. Set injector adjustment and fastener torque to current Volkswagen information. An internal leak can also dilute engine oil, so inspect level and condition and service contaminated oil. Do not present seal replacement as a universal cure for every BLS cold start.

Fit and adjust the seals to Volkswagen procedure

Let the engine and fuel system return to a true cold state before judging the repair. The next start took about 530 milliseconds rather than 15 seconds—a compelling change when measured consistently. Watch pressure rise, cranking speed and smoke, then inspect externally for leakage. Repeat on more than one morning if possible. A warm restart five minutes after assembly mainly proves the engine can run; it does not reproduce seal contraction, drain-back and viscosity conditions that created the owner’s complaint.

Verify milliseconds today and oil level weeks later

Delayed closure strengthens the case. After more than a month, the poor cold start had not returned and the oil level had not begun rising abnormally. Record mileage and temperature range during that interval. If the symptom returns, compare the new crank-pressure timeline rather than assuming the seals failed again. Check adaptations and timing after mechanical work, but preserve the central evidence: adequate prime, slow tandem buildup, leaking O-rings, immediate cold improvement and continued stability.

Cold-start diagnosis is a race against changing conditions. By following pressure from tank to tandem pump and timing the entire crank, the technician found an internal seal leak that parts replacement and a warm restart could not reveal.
